I've run into the same issues and here's what I did. There is no way to easily troubleshoot the old SendMail methods, so step 1 was taking any of that old code and re-writing it for email printers. We are now extensively using RackSpace for various purposes. One of those purposes is providing the email functionality for our document-imaging services. This has worked so well that we have also started using it for our "email lite" programs, programs that send weekly sales reports & order status reports. It saves all the aggravation like the account that called me up because email lite didn't work any more. Well, that was because they moved their Exchange function to the cloud and didn't tell anybody. With those two things in place, email issues have become nearly a thing of the past. If you want an .ibs version of an invoice print program that emails PDF invoices, including a nice little routine that generates html body text, let me know.
