Hi Tom. You got me on this one! I know of no reason why a font would work one time and not another. You can monitor the font creation process in COSP.EXE by starting the program (before starting your print job) from a shortcut with a /DEBUG command line parameter. A window should open and you should see each time a font is selected in the log window. If that is inconclusive, let me know and I'll add some additional debug code into the product for you.
