Yes, I'd recommend upgrading to REL 6.04. A few problems have been corrected since the original release of the Email Printer.
Here are a few answers:
1) When an error occurs you should look in the log file for further information about the error.
2) The emailptr.ibs source is not currently included in the released source subset.
3) The email.ini file may exist in any accessed Comet directory. It will use the first one it finds in the dab order.
